Introduction
The cement industry in Ukraine operates under conditions of high abrasive loads, continuous 24/7 operation cycle and strict requirements for energy efficiency. The technological process of producing clinker and cement belongs to the category of heavy machinery and chemical processing. Equipment is subjected to high temperatures (up to 1450 °C in kiln aggregates), dust and vibration. Under such conditions, process control using reliable pneumatics and hydraulics is critical for preventing emergency shutdowns.
The cement production process includes raw material extraction, crushing, homogenization, clinker burning in kilns, and final grinding in cement mills. Each stage requires precise material dosing and stable working environments. Downtime of one production line leads to significant financial losses for the company.
Critical components: Parker Valve 11D4364 and associated equipment
Electromagnetic valves and pressure distributors play a key role in controlling actuating mechanisms of cement plants. Model Parker 11D4364 and its functional equivalents are used in pneumatic control systems for shut-off valves, dust collectors (bag filters) and pneumatic conveying of raw materials.
Technical parameters of the 11D4364 series valves are designed for industrial operating conditions according to the requirements of EN ISO 4414 (pneumatic hydraulics) and ISO 6358 (flow characteristics). The body is made of corrosion-resistant materials capable of withstanding a working pressure up to 10 bar and a temperature range from -20 °C to +60 °C. The valve provides high cycling frequency and a response time less than 20 milliseconds.
In addition to Parker valves 11D4364, the following components are usually applied in similar pneumatic and hydraulic circuits of cement plants:
- Air preparation blocks (filters-regulators) for removing condensate and lubricating the working medium according to ISO 8573-1.
- Double-acting pneumatic cylinders with magnetic pistons for bunker gate actuators.
- High-temperature pressure sensors and differential pressure sensors for monitoring the condition of bag filters in cyclone heat exchangers.
- Check valves and throttles with silencers for precise speed control of actuating mechanisms.
Typical plant layout and equipment location
The technological chain of the cement plant consists of several sequential sections. The control components are distributed throughout the entire plant area:
- Crushing and raw material storage unit: Limestone and clay are crushed in jaw and hammer mills. Pneumatic systems control the discharge hatches and conveyor belts.
- Homogenization silos and raw material mills: The raw material mix is mixed and fed into vertical roll mills or tubular mills. Valves control the supply of compressed air for aeration of the silo to prevent powder clumping.
- Cement Mills and Discharge: The ready clinker is mixed with gypsum and additives and then ground. Pneumatics control the valves of the silo tower of the finished product and packaging lines.
Failure Modes and Impact of Downtimes on Production
Equipment in the cement industry operates in an environment with high concentration of abrasive dust (calcium carbonate, silicon dust). The main causes of failure of pneumatic distributors are:
- Clogging of flow cross-sections due to insufficient quality of compressed air preparation (presence of moisture and lubricant in the network).
- Leakage of sealing elements (butyl rubber or NBR) due to vibrations of the technological equipment.
- Breakdown of electromagnet coils due to voltage fluctuations in the factory electrical network.
Real mean time between failure (MTBF) for quality industrial valves in the cement industry is approximately 15 000 – 20 000 hours under the condition of following the maintenance schedule.
Downtime of a modern cement plant with a capacity of 1 million tons per year causes huge losses. The average cost of an emergency downtime of the clinker kiln ranges from 8 000 € to 15 000 € per hour (including fuel loss, underproduction and potential damage to the refractory lining of the kiln due to abrupt cooling). Therefore, the reliability of each micro-component has a direct impact on the company's financial results.
Maintenance Strategies: Prevention versus Prediction
To minimize risks, Ukrainian cement plants are shifting from reactive maintenance to preventive and predictive strategies (Condition Monitoring):
- Preventive maintenance (PM): According to the standards, replacement of seals of pneumatic distributors and inspection of electrical kits are carried out during annual major shutdowns of furnaces (usually lasting 14–21 days).
- Condition Monitoring (Predictive Maintenance): Installing vibration sensors on drives and thermocouples on electromagnetic coils allows detecting anomalies before failure. Control of the coil temperature (critical value above +85 °C) prevents winding burnout.
Practical example: Elimination of the filtration system emergency stop
On one of the cement plants in Ukraine, a failure of the impulse blowing block of the bag filter of the kiln occurred due to the failure of several control valves. Due to the jamming of the valve stems, the filter became clogged with cement dust, leading to the activation of the pressure differential sensors (over 2500 Pa) and automatic protective shutdown of the kiln.
Inventory Management of Spare Parts (Spare Parts Inventory Control)
Effective inventory management for a cement plant's spare parts requires balancing between the risk of downtime and the cost of capital freezing. Recommendations for the chief engineer's service:
- ABC/XYZ analysis: Parker 11D4364 valves belong to the "BV" category (high criticality with moderate cost). The inventory should always have at least 10% of the total number of installed valves on the line (minimum 2–4 units in reserve).
- Standardization: The use of interchangeable components complying with European standards EN and ISO simplifies installation and reduces the time required to find equivalents.
- Certification: All components supplied to the Ukrainian market must have CE and UkrSEPRO conformity certificates to ensure legal operation in industrial conditions.
For ensuring the continuous supply of critical components, use the catalog of reliable industrial spare parts through UNITEC-D E-Catalog.
Conclusion
Uninterrupted operation of cement plants depends not only on main equipment, but also on the reliability of such small components as Parker electromagnetic valves 11D4364. Compliance with maintenance schedules, control of compressed air quality and maintaining an optimal level of spare parts inventory allow avoiding emergency costs and ensuring the fulfillment of production plans by Ukrainian manufacturers.
