1. Problem Description and Area of Application
Overheating of low-voltage distribution boards and motor control centers (MCC) is a critical defect that leads to premature failure of switchinggear, tripping of protection, emergency shutdowns of process equipment and increases the risk of fire. This guide is intended for reliability engineers and shift electricians of industrial enterprises.
The area of application covers three-phase AC distribution networks with a voltage of 0,4 kV (according to the standard DSTU EN 61439), which supply powerful electric drives, heaters, frequency converters and lighting networks on mechanical engineering, metallurgical, chemical and food industry enterprises.
Defect Criticality Classification:
- Critical (Class A): Temperature of contact connections or busbars exceeding 90°C or temperature delta ($\Delta T$) over ambient environment exceeding 50°C. Requires immediate reduction of load or emergency shutdown of equipment.
- Nearly critical (Class B): Contact temperature from 70°C to 90°C ($\Delta T$ from 35°C to 50°C). Remediation is required during the next planned maintenance (within 48 hours).
- Nearly normal (Class C): Temperature from 50°C to 70°C ($\Delta T$ from 20°C to 35°C). Requires monitoring and inspection during the next scheduled inspection.
2. Safety Measures
WARNING: Work on low-voltage distribution boards 0,4 kV is associated with the risk of electric shock and occurrence of an electric arc (arcing fault). Before opening the enclosure doors and performing any contact measurements or repair works, carry out the following mandatory actions:
- Check for absence of voltage: Use a two-pole voltage indicator according to EN 61243-3 before starting work and check its functionality on a known voltage source.
- Monitor residual energy: Ensure that the filter capacitors in the frequency converters are fully discharged (wait at least 5 minutes after disconnecting the power and check the DC bus voltage with a multimeter).

5. Systematic Diagnostic Block Diagram
Use this step-by-step algorithm for localization and determination of the cause of overheating:
- IF current in phase is less than or equal to nominal and phases are balanced:
- THEN probable cause — reduced contact connection or increased transition resistance. Go to section 7.1.
- If a uniform overheating of all contact groups or the entire automatic switch disconnector is observed across all three phases:
- THEN measure the current with clamp meters.
- If the current exceeds the nominal current of the device ($I > 1.05 \cdot I_n$):
- THEN the probable cause is overloading of the line or incorrect selection of the device nominal rating. Proceed to section 7.2.
- If the current exceeds the nominal current of the device ($I > 1.05 \cdot I_n$):
- THEN measure the current with clamp meters.
- If a significant heating of the neutral conductor and the neutral bar is observed:
- THEN connect a power quality analyzer.
- IF a high level of third and odd harmonics (THD-I > 15%) is detected:
- THEN the probable cause — influence of higher harmonics from nonlinear loads (frequency drives, switched-mode power supplies). Go to section 7.3.
- If harmonics are within normal limits, but the neutral current is high:
- THEN the probable cause is critical phase load imbalance. Go to section 7.4.

6. "Symptom - Cause" Matrix
| Symptom | Likely causes (by probability) | Diagnostic test | Expected result upon confirmation of the cause |
|---|---|---|---|
| Local hot spot (>80°C) on one pole of the circuit breaker or busbar | 1. Loose bolt clamp 2. Oxidation of contact surfaces 3. Internal defect of arc extinguishing chamber/contacts |
1. Measurement of transition resistance with a micro-ohmmeter. 2. Infrared thermography under load. |
Contact resistance exceeds the rated value by >2 times; voltage drop across the contact >50 mV at nominal current. |
| Heating of all three poles of the switching device or cable connectors of the input | 1. Long-term overcurrent 2. Insufficient cable / busbar cross-section 3. Poor enclosure ventilation |
1. Measurement of operating current. 2. Check against the table of permissible currents (DSTU IEC 60364-5-52). |
The load current amounts to 110–130% of the nominal value of the circuit breaker or cable over a long period of time. |
| Heating of the neutral conductor and the neutral bar (up to 70–90°C) at normal currents in the phases | 1. Presence of strong nonlinear loads (3rd order harmonics) 2. Significant phase current imbalance |

7. Detailed Root Cause Analysis (Root Cause Analysis)
7.1. Weak contact connections and high transition resistance
7.2. Overcurrent and Cross-sectional Inadequacy
What damage is caused by: Prolonged overcurrent causes degradation of conductor insulation (reduction of heat resistance class from PVC to complete failure), soldering and deformation of plastic casings of modular devices, as well as premature aging of trip units of automatic circuit breakers.
7.3. Influence of higher harmonics (third-order harmonics)
What damage is caused by: Overheating of neutral bars and conductors (which often have a smaller cross-section than phase conductors), additional eddy currents in transformer and choke windings, and incorrect operation of differential protections (DPs/differential circuit breakers).
7.4. Phase Load Imbalance
Why is this happening: Uneven distribution of single-phase loads (lighting, auxiliary equipment, sockets, low-power drives) across the phases of the panel.
Damage caused by: Overloading of one phase while others are underloaded, appearance of reverse sequence current, which creates a braking torque and additional heating in electric motors, as well as overheating of the neutral conductor due to the geometric sum of asymmetry currents.
8. Step-by-step troubleshooting procedures
Procedure 8.1. Restoration of weakened contact connections
- Perform the LOTO procedure: de-energize the panel, lock out the main switch, and install the lock.
- Remove the protective covers and visually inspect the contact surfaces for signs of burning, wear, or corrosion.
- If the surface is oxidized or burned: clean the contact surface to a metallic shine using fine-grit sandpaper (grit P240–P320) or a special brush (do not use abrasives that leave swarf-like residues on aluminum). Clean the surface with a degreaser.
- Apply a thin layer of electrically conductive contact paste (to prevent further oxidation, especially on aluminum busbars).
- Assemble the connection by installing new spring washers (grovers or flat washers according to standard DIN 6796) to compensate for thermal expansion.
- Tighten the bolts using a torque wrench. Follow the standard torque values (for copper and brass connections: M6 — 9-10 Nm; M8 — 20-22 Nm; M10 — 40-45 Nm; M12 — 70-75 Nm).
- Post-repair verification: Perform measurements using a micro-ohmmeter (resistance less than 20 µΩ) and conduct a thermal imaging inspection after 2 hours of operation under load (temperature delta $\Delta T$ should not exceed 10°C compared to adjacent conductors).
Procedure 8.2. Phases Load Balancing
- De-energize the panel (LOTO).
- Determine single-phase consumers connected to the most loaded phase using the electrical schematic and cable marking.
- Switch the part of single-phase loads (for example, lighting lines, sockets, small drives) from the overloaded phase to the least loaded phase based on the measurements in section 5.
- Check the cross-section of the neutral conductor (according to DSTU IEC 60364-5-52, if higher harmonics or nonlinear loads are present, the cross-section of the neutral conductor should be equal to the phase conductor or increased to $1.5 - 2 \cdot S_{phase}$).
- Verification after repair: Turn on the equipment, measure the phase currents. Ensure that phase imbalance does not exceed 5–10%, and the neutral current has dropped to acceptable values.
