1. Introduction
The abrupt stoppage of the automated stamping line at the Dnipro plant began with an uncharacteristic dull sound and the stoppage of the working cylinder in an intermediate position. The technical staff recorded an emergency stop of the equipment due to the activation of the piston position sensor. The Bosch R900505256 series pneumatic distributor failed to switch control channels within the nominal operating time (less than 35 ms). Diagnostics in the workshop revealed a complete loss of mobility of the sliding spool inside the valve body. This case initiated an in-depth engineering investigation into the causes of blockage of pneumatic equipment in conditions of intensive industrial operation.
2. Overview of the component
Bosch pneumatic distributor R900505256 is a five-line two-position (5/2) valve with electropneumatic control and spring return, designed for working pressures from 2 to 10 bar. The valve is installed in the pneumatic mains immediately before the executive executive mechanisms of heavy presses and transport systems. Technical characteristics of the component:
- Operating environment: Compressed air per ISO 8573-1:2010 [class 7:4:4 or better].
- Operating temperature range: from -15 °C to +50 °C.
- Nominal air flow: 1200 l/min (at $\Delta p$ = 1 bar).
- Operation time: switching on — 22 ms, switching off — 38 ms.
- Mean Time Before Failure (MTBF): at least 40,000,000 cycles subject to air preparation regulations.
3. Evidence of refusal
During the disassembly of the unit in the workshop using a microscope with ten times magnification, the following defects were recorded:
- Abrasive wear and micro-scratches parallel to the movement axis were found on the cylindrical surface of the spool and in the bore of the housing.
- The rubber sealing rings (butyl rubber/NBR) have lost their elasticity, are swollen and have signs of chemical degradation (swelling).
- A dense dark gray substance consisting of iron oxides (rust), microparticles of quartz dust and coked synthetic oil was found in the internal cavities of the valve and mufflers.
- Measurement of the resistance of the winding of the electromagnetic coil showed normal values (nominal 24 V direct current), which excludes an electrical breakdown. The spool rod moved freely, but the pilot's effort was insufficient to overcome the resistance of the jammed spool.
4. Study of root causes
The Ishikawa diagram method and 5 Whys analysis were used to determine the chain of events that led to the accident. The investigation covered four key factors: personnel, methods, environment and equipment.
- Why did the cylinder stop? — Bosch distributor spool R900505256 jammed in an intermediate position.
- Why did the spool jam? — The gaps between the spool and the housing (less than 0.005 mm) were filled with an abrasive mixture of corrosion products and dirt.
- Why did corrosion and contamination occur? — Moist air with condensate droplets and worn-out particles of compressor oil entered the pneumatic network.
- Why was the air humid? — The refrigerating air dryer in the compressor station operated with a damaged thermostat, and the dew point rose to +12 °C (normally below +3 °C for ISO 7183).
- Why didn't the control system work? — On the air preparation line, there were no sensors for monitoring the dew point and the presence of oil mist with an alarm on the PLC system.
5. Identified root causes (ranked list)
| The reason | Probability (%) | Supporting evidence |
|---|---|---|
| 1. Moisture in the pipeline (dehumidifier failure) | 55% | The presence of liquid condensate in the receivers, corrosion of the springs and inner walls of the valve. |
| 2. Solid microparticles (poor filtration) | 30% | The presence of quartz dust and scale larger than 40 microns in the gaps of the friction pair. |
| 3. incompatibility of lubricants | 15% | Swelling of NBR seals due to an excess of aggressive third-party synthetic lubricant in the lubricator. |
6. Corrective actions
To eliminate the consequences of the accident and prevent similar incidents, a set of immediate and long-term measures has been developed.
Attention: Any work on the dismantling of pneumatic equipment should be performed only after the pressure in the main line has been completely reset to 0 bar and the power switch has been blocked in accordance with the requirements of EN ISO 14118.
- Immediate repair: Dismantle defective distributor Bosch R900505256. Carry out ultrasonic cleaning of pneumatic lines. Replace the valve with a new original component. Check the condition of adjacent air cylinders for moisture.
- Long-term prevention: Restore the efficiency of the refrigerator dehumidifier. Install an additional three-stage air preparation unit with filtration up to 0.01 micron and a carbon cartridge directly in front of the responsible areas of the equipment.
7. Quick diagnostic checklist
This checklist is designed for technicians to check the condition of pneumatic systems directly in the workshop using a tablet or mobile terminal:
- [ ] Check the readings of the pressure gauge at the inlet of the pneumatic island (nominal: 6.0 ± 0.5 bar).
- [ ] Inspect the transparent bulb of the condensate collector for the presence of water and emulsion.
- [ ] Blow out the manual condensate drain from the regulator filter.
- [ ] Check the operability of the compressor's automatic condensate drain.
- [ ] Visually inspect the exhaust mufflers for oil stains or traces of rust.
- [ ] Check the M12 electrical connectors for reliability of fixation and absence of moisture.
- [ ] Measure the valve actuation time using acoustic or sensor control.
- [ ] Check the lubricator settings (if provided by the technology) — no more than 1 drop per 300–500 air flow rates.
- [ ] Analyze the indicators of the dew point sensor on the main collector.
- [ ] Check the articles of the installed components with the technical specification of the machine.
8. Prevention strategy
Prevention of similar failures requires a transition from reactive maintenance to planned preventive measures and condition monitoring. The recommended service interval for the filter elements of the air conditioning unit is 2000 hours or 6 months of operation, whichever comes first. It is necessary to implement a monthly laboratory control of the quality of compressed air for compliance with the cleanliness class according to the ISO 8573-1. standard. Replacement of sealing elements and repair kits of pneumatic distributors should be carried out every 15,000,000 operating cycles or once every two years.
9. Conclusion
The reliability of pneumatic systems of industrial equipment directly depends on the quality of preparation of the working environment. A comprehensive approach to filtration, moisture control and selection of original components minimizes equipment downtime. Use UNITEC-D E-Catalog to select certified spare parts, distributors and air preparation elements.
