1. Introduction
Ensuring the continuity of technological processes in Ukrainian industry requires high accuracy of pressure measurement in critical nodes. Pressure deviations in boilers, main gas pipelines or hydraulic presses lead to emergency shutdowns and significant financial losses. An industrial pressure transducer is the main element of the control and safety loop. The choice of sensor technology—piezoresistive, capacitive or strain gauge based on bonded strain gauges—determines the measurement error, resistance to water hammer and mean time between failures (MTBF). Engineers from UNITEC-D GmbH daily face the consequences of improper selection of measuring instruments (MIs) in conditions of increased vibration and corrosive environments of Ukrainian metallurgical and chemical plants. This handbook systematically presents the technical characteristics of three main technologies for optimizing processes of maintenance, repair and operation (MRO).
2. Fundamental Principles
Understanding the physical processes in primary pressure transducers is the basis for correct diagnostics and design of automation systems. Each technology uses different physical effects to convert mechanical deformation or force into an electrical signal.
Piezoresistive effect in semiconductors
Piezoresistive sensors are based on the change of specific electrical resistance of a semiconductor material (silicon) when it is deformed. The change in resistance is described by the gauge factor $k$:
k = \frac{\Delta R / R}{\varepsilon} = 1 + 2\ u + \frac{\Delta \rho / \rho}{\varepsilon}
Let $\mu$ be the Poisson's ratio, and $\Delta \rho / \rho$ be the relative change in specific resistance. For silicon, the component $\Delta \rho / \rho$ significantly outweighs the geometrical deformation, providing a high gauge factor ($k \approx 100...200$), compared to metallic strain gauges ($k \approx 2$). This allows registration of micro-deformations and ensures high sensitivity in ranges from 0...100 mbar.
Capacitive measuring cells
Capacitive sensors are based on the change of the electrical capacitance of a flat capacitor when the movable diaphragm is displaced under the effect of the measured pressure. The formula of the capacitance of an ideal capacitor is:
C = \\varepsilon_0 \\cdot \\varepsilon_r \\cdot \frac{A}{d}
Where $\\varepsilon_0$ is the electric constant, $\\varepsilon_r$ is the relative permittivity of the medium (silicone oil), $A$ is the area of the plates, $d$ is the distance between them. A change in distance $\\Delta d$ under pressure causes a nonlinear change in capacitance, which is linearized by the microprocessor of the secondary converter. Ceramic or metallic capacitive cells have minimal hysteresis and high overload capability.
Strain gauge technology based on bonded strain gauges
This approach uses foil metal strain gauges connected in a Wheatstone bridge circuit and bonded to a flexible element (a stainless steel membrane 1.4404 or 1.4542) through a layer of insulating adhesive. When the membrane deforms, the resistance of the bridge resistors changes. The output voltage $U_{out}$ is determined by the formula:
U_{out} = U_{in} \cdot \frac{\Delta R}{R}
This technology is a standard for measuring high pressures (up to 4000 bar) and conditions with strong hydraulic shocks, thanks to the monolithic construction of the elastic element without internal sealing rings.
3. Technical Specifications and Standards
Industrial pressure transducers supplied to the Ukrainian market through the network of UNITEC-D GmbH must comply with strict international and national standards to ensure safety and interchangeability.

4. Guide for Selection and Design
Correct selection of a pressure transducer requires analysis of technological parameters and installation conditions. The following decision matrix helps maintenance engineers choose the optimal technology.
| Selection Criterion | Piezoresistive (silicon) | Capacitive (ceramic/metal) | Strain gauge (foil on steel) |
|---|---|---|---|
| Measurement range | 0...0.1 bar up to 0...400 bar | 0...0.025 bar up to 0...100 bar | 0...10 bar up to 0...4000 bar |
| Main error | ±0.075% — ±0.1% FS | ±0.05% — ±0.075% FS | ±0.1% — ±0.25% FS |
| Overload resistance | Up to 3-5 × FS (protection) | Up to 40 × FS (for ceramics) | Up to 2 × FS |
| Working environment temperature | -40°C ... +125°C (up to +200°C with radiator) | -40°C ... +150°C | -40°C ... +85°C (up to +150°C with cooling) |
| Typical applications in Ukraine | HVAC systems, pneumatics, natural gas | Level indicators in tanks, chemical reactors | Hydraulic presses, pump stations, mining equipment |
Formula for calculation of maximum working pressure $P_{max}$ taking into account water hammer effects according to standard DIN 2401:
P_{max} = P_{nom} \\cdot \frac{1}{1.5}
For hydraulic systems with high-frequency pressure impulses (for example, casting machines), the nominal range of the sensor should exceed the system working pressure by a factor of 2.
5. Best Practices for Installation and Commissioning
Errors during installation are the cause of over 40% of premature failures of pressure transducers on industrial sites. Follow the schedule:
- Pulse lines: Install pressure sensors below the sampling point with a slope of no less than 1:10 (10%) towards the process pipeline to prevent the formation of air pockets or condensate.
- Water Hammer Protection: Always install pulsation dampeners (orifice plates or spiral dampeners) directly before the sensor fitting in hydraulic systems.
- Tightening torque: For tapered thread (NPT), use PTFE tape or liquid sealant with the specified tightening torque (for G 1/2" — not more than 45 N·m), to avoid deformation of the measuring diaphragm.
6. Failure Modes and Root Cause Analysis (RCA)
Systematization of typical defects helps maintenance engineers quickly locate failures:
- Zero-point drift (> 2% per month): Cause — thermal shock or overpressure above the membrane yield limit. Removal: sensor replacement and checking of relief valve settings.
- Full signal absence (0 mA instead of 4 mA): Cause — cable break, short circuit in the M12 connector, or failure of the voltage stabilizer on the converter board through the overvoltage suppressor (lightning strike). Remediation: check insulation resistance with a megohmmeter (not less than 50 MOhm at 500 V).
- Sticking or non-linearity output: Cause - crystallization of the medium or deposition of sediment on the membrane. Solution: use of membrane break-in seals (flanged solution) with cleaning.
7. Predictive Technical Maintenance and Condition Monitoring
Modern intelligent pressure transmitters with HART 7, Profibus PA or FOUNDATION Fieldbus protocols support real-time diagnostics according to the NAMUR NE 107 standard. Integration into a SCADA system allows monitoring:
- Peak pressure statistics (registration of unauthorized hydraulic shocks).
- Control of internal electronics temperature (exceeding +85°C halves the service life of electrolytic capacitors every 10°C).
- Periodic zero auto-calibration through the system control software.
Periodic calibration of non-digital instruments using standard pressure gauges of accuracy class 0.05 shall be carried out every 12 months in accordance with the requirements of the Ukrainian metrological legislation.
8. Comparative Technology Matrix
| Parameter | Piezoresistive transmitter | Capacitance transmitter | Strain gauge transmitter |
|---|---|---|---|
| Long-term stability | High (0.1% per year) | Very high (0.05% per year) | Average (0.2% per year) |
