Introduction: the operator interface problem in production
The stoppage of the production line due to the failure of the operator panel is a typical situation at Ukrainian enterprises, where HMI (Human-Machine Interface) equipment is operated for more than 15-20 years without scheduled replacement. The Telemecanique XBT-N400 is a text-based operator panel that provides dialogue between the operator and TSX Micro/Premium and Modicon series PLCs. Despite the fact that this is the previous generation of equipment (Schneider Electric acquired Telemecanique in 1999), thousands of XBT-N400 units are still operating in cement plants, water treatment plants and food processing plants in Ukraine.
The average cost of one hour of unplanned downtime at an average industrial enterprise in Ukraine ranges from UAH 8,000 to UAH 45,000, depending on the industry. The failure of the HMI panel paralyzes process management: the operator loses the visualization of parameters, cannot confirm alarm messages, and the possibility of manually entering settings disappears. Therefore, having a spare XBT-N400 or its certified counterpart in the MRO warehouse is a critical requirement for production continuity.

Principle of operation
Data exchange architecture
XBT-N400 works as a slave on the Uni-Telway bus or as a master/slave on Modbus RTU. The panel polls the PLC registers cyclically according to the variable table configured in the XBT-L1000 project. The time to update one screen depends on the number of variables and the exchange rate:
T_refresh = N_var × (11 × bits_per_char) / Baudrate + T_processing
Where N_var is the number of variables on the page (typically 4–8), bits_per_char = 11 (8 data + 1 start + 1 stop + 1 parity), Baudrate is the exchange rate. At 9600 baud and 6 variables, the typical update time is 80-150ms, which is acceptable for most processes.
Addressing and frame format
The Modbus RTU protocol uses a standard format: device address (1 byte), function code (1 byte), data (N bytes), CRC-16 (2 bytes). XBT-N400 supports functions 03 (Read Holding Registers), 06 (Write Single Register), 16 (Write Multiple Registers). The maximum length of the RS-485 cable is up to 1000 m at 9600 baud (according to TIA/EIA-485).
Alarm processing
The panel supports up to 64 alarm messages with priorities. When an alarm occurs, the display automatically switches to the corresponding page. The operator confirms the alarm by pressing the assigned key, which writes the blooming bit into the corresponding register of the PLC.
Application in production
1. Cement industry
At cement factories (Baltsem, Ivano-Frankivskcement) XBT-N400 is used to display the temperature of the clinker furnace, the pressure in the aspiration system and control the loading of the mills. Typical configuration: Panel connected to TSX Micro via Uni-Telway, displays 12 analog parameters on 8 pages.
2. Water treatment facilities
At water treatment stations, the panel provides an indication of tank levels, chlorine consumption (mg/l), pressure in mains (0–10 bar). IP65 protection on the front panel allows operation in wet rooms of pumping stations.
3. Food industry
Control of dosing of ingredients, control of pasteurization temperature (72–85 °C), display of the status of the CIP sink valves. The panel meets the requirements for protection against moisture penetration with regular washing of the front surface.
4. Conveyor systems
Display of belt speed (m/min), drive motor current (A), number of emergency switch activations. Integration with Altivar frequency converters via PLC.
5. Boiler and heating stations
Indication of coolant temperature, circuit pressure (1.6–6 bar), circulation pump status. A simple text interface ensures quick training of service personnel.
Maintenance and life cycle
Mean life (MTBF)
According to Schneider Electric, the estimated MTBF of the XBT-N series panels is approximately 100,000 hours at +25 °C (according to MIL-HDBK-217F). In practice, panels installed in 2000-2005 are still working in many enterprises - this is confirmed by a real resource of more than 150,000 hours.
Typical rejections
- LCD Degradation: Decrease in contrast after 80,000-120,000 hours. The reason is the aging of the liquid crystal layer. Repair is possible by replacing the LCD module.
- Backlight failure: LED backlight has a resource of 50,000-70,000 hours. The symptom is a dim or uneven display.
- Keyboard damage: mechanical wear of membrane buttons after 1–2 million presses. Typical for panels where the operator often enters numerical settings.
- RS-485 communication failure: connector contact corrosion, cable damage, missing 120 ohm terminating resistor at line ends.
- Project loss: discharge of the memory backup power lithium battery (battery life — 5–7 years).
Schedule of preventive maintenance
| Interval | action |
|---|---|
| Every month | Visual inspection of the display, check of readability, cleaning of the front panel |
| Quarterly | Communication quality check (CRC error counter in the PLC), power supply voltage control |
| Annually | Backing up the project, checking the tightness of the terminal connections (0.5–0.8 Nm), monitoring the state of the seal IP65 |
| Every 5 years | Replacing the lithium battery, checking/replacing the sealing rubber profile |

For enterprises using Schneider Electric PLCs, the XBT-N400 remains the most compatible solution without the need to change the software project. Replacing the XBTN401 requires minimal changes — transferring the project through Vijeo Designer Lite. Switching to Siemens TD 400C requires a complete change of communication infrastructure.
Integration in the context of Industry 4.0
Although the XBT-N400 does not have built-in IoT facilities, integration with modern monitoring systems is possible via PLC. The data displayed on the panel is simultaneously available through the PLC's OPC server for SCADA systems and cloud platforms. When upgrading, it is recommended to consider switching to Magelis HMIGTO series graphics panels with Ethernet and embedded web server, keeping the XBT-N400 as a redundant local interface.

For the Ukrainian market: CE-marked equipment is recognized on the territory of Ukraine in accordance with the Technical Regulation on Electromagnetic Compatibility (CMU Resolution No. 1077 dated 16.12.2015). Additional UkrSEPRO certification for HMI panels is not mandatory in the presence of a CE declaration of conformity, but may be required by the customer.
Procurement and MRO strategy recommendations
Since the XBT-N400 has been discontinued by Schneider Electric, the availability of new units is limited by distributor stocks. Recommended strategy for enterprises:
- Creation of insurance stock: minimum 1 unit for every 5 panels installed.
- Save project files: archive .XNP files of XBT-L1000 projects on external media and in cloud storage.
- Migration planning: development of a schedule for gradual replacement with Magelis XBTN401 or HMISTO/HMIGTO over 2-4 years.
- Configuration documentation: Modbus address fixing, exchange rate, variable table for each installed panel.
