Technical maintenance of compressed air systems: dryers, filters and leak audits

1. Field of application and purpose

This practical guide defines the mandatory procedures for technical maintenance of industrial compressed air systems according to the requirements of standards ISO 8573 (air quality), ISO 50001 (energy management) and current DSTU regulations. The instruction is intended for mechanics, maintenance technicians and reliability engineers of Ukrainian industry.

Regular execution of this schedule prevents premature wear of pneumatic actuators, prevents production equipment stoppages due to moisture and oil ingress, and reduces the energy consumption of the compressor station. The procedure covers servicing of refrigerant and adsorption dryers, replacement of filter elements of main filters, and conducting ultrasonic leak detection of compressed air under working pressure.

2. Precautionary Measures and Safety

DANGER WARNING: The compressed air system is under high pressure (operating range 6-10 bar). Unauthorized pressure release may result in serious injuries or hose and valve detachment.

LOCKOUT/TOUCH-UP (LOTO) REQUIREMENTS: Before starting any mechanical work, perform full energy source isolation:
  • Fully close the shut-off valve supplying air from the receiver/compressor to the maintenance area.
  • Lock the valve in the closed position using the LOTO overhead lock.
  • Open the manual residual pressure release valve (Drain Valve) and ensure with the pressure gauge that the pressure has dropped to 0.0 bar.
  • Turn off the electrical power supply of the dryer and the filter station at the main control panel, and install a warning sign "DO NOT SWITCH ON! People are working".
PPE (Personal Protective Equipment): Mandatory use of safety goggles (EN 166), protective gloves against mechanical injuries and low temperatures (when working with refrigerant), safety footwear with steel toe cap (EN ISO 20345) and protective ear muffs (EN 352-1) during purging and operation of compressor equipment.

5. Step-by-step Servicing Procedure

Step 1: Service and cleaning of the refrigerant / adsorption dryer

    • Remove the housing panels of the dryer to access the heat exchanger and condenser.
    • Typical error: Do not use high-pressure water jet or aggressive chemical solvents, as this causes deformation of aluminum blades and corrosion.
  3. Action: Check the operation of the electronic or float condensate trap.
    • Remove the condensate drain valve, clean the mesh filter (sludge trap) with ultrasonic cleaning or wash in a cleaning solution.
    • Check the electrical part of the valve using a multimeter (the resistance of the solenoid coil should correspond to the passport value, typically 1.2 - 2.4 kΩ).
(Pressure Dew Point).
    • Visual indication: Green indicator 'Ready / Normal Operation' on the control panel.

Step 2: Replacement of main filter elements (pre-filter, fine filter, carbon filter)

  1. Action: Perform a complete pressure release in the filter housing using the built-in relief or drain valve.
    • Warning: It is prohibited to unscrew the filter bowl under pressure. This will result in thread failure and ejection of the bowl with high kinetic energy.
    • Rinse the filter cup with a neutral cleaning agent, thoroughly dry with a lint-free cloth.
    • Securely fix the new element in the mounting position inside the filter head.
    • Visual indication of correct installation: even gap between the bowl and the filter head around the entire perimeter.

Step 3: Audit and Detection of Compressed Air Leaks

    • Mount the sensor at a 45-degree angle to the surface under test at a distance of 100-300 mm.
    • Typical error: Scanning while production equipment is turned off leads to false positive results due to acoustic reflections; the audit should be conducted during the company's normal technological load.
    • Mark the location of the leak with a tag or a water-resistant marker indicating the ID point and the flow rate (if calculated by the device).
  4. Action: Eliminate leaks.
    • Tighten threaded connections with a torque wrench or replace worn sealing elements, pneumatic hoses (polyurethane/polyamide) and collet-type fittings.
