1. Introduction
Ukrainian industrial enterprises face strict requirements regarding energy efficiency and reduction of product cost. Many production lines built in the past decade still use pneumatic control systems. Pneumatics have their advantages, however high costs of compressed air generation and limited positioning accuracy make it economically unviable in current conditions.
According to the EU ecodesign directives and the requirements of the ISO 50001 series of standards (energy management), energy consumption is a key index of enterprise efficiency. Old pneumatic actuators lose up to 30-40% of energy due to leaks in the lines, worn valves and loose connections. Switching to electric actuators allows you to eliminate these losses. This ensures positioning accuracy of up to ±0.01 mm and meets DSTU EN ISO 12100 standards for machine safety.
2. Evaluation of the outdated system
Before making a decision on major repairs or complete replacement of equipment, it is necessary to conduct an audit of the existing infrastructure. The main objection of budget owners is "the old equipment still works." However, the operating costs of air leaks and frequent cylinder repairs exceed the cost of upgrading within 18-24 months.
| Evaluation criterion | Pneumatic system (station 10 years) | Electric actuator (modern state) |
|---|---|---|
| Positioning accuracy | ±1.0 – ±2.0 mm (depending on the load) | ±0.01 – ±0.05 mm |
| Energy efficiency | Low (compressor efficiency 10-15%) | High (drive efficiency up to 85-90%) |
| Mean Time to Failure (MTBF) | 15,000 – 20,000 hours | 50,000 – 80,000 hours |
| Maintenance costs | High (replacement of seals, dryers) | Minimal (periodic lubrication) |
3. Modern alternatives and technical characteristics
When choosing replacements for switchgear and motor protection, engineers often choose proven components such as the ABB MS325-25 motor protection circuit breaker, which guarantees reliable overload and short-circuit protection according to IEC 60947-2 and IEC 60947-4-1. The table below shows a comparison of motion control technologies.
| Parameter | Pneumatic cylinder + Distributor | Electromechanical actuator with a servo motor |
|---|---|---|
| Working pressure / Voltage | 6-8 bar | 24 V DC / 400 V AC, 50 Hz |
| Operating temperature range | -10°C ... +50°C | -20°C ... +60°C (IP65/IP67) |
| The ability to adjust the speed | Limited (throttles), non-linear | Accurate, programmable in the entire range |
| Certification | CE | CE, UkrSEPRO, UL |
4. Calculation of return (ROI)
Let's consider the economic effect on the example of the modernization of the dosing unit on the packaging line in Ukraine. Output: 10 pneumatic cylinders with a diameter of 50 mm working 24/5 (4000 hours per year).
- The cost of electricity for the enterprise: UAH 6.00/kWh (including VAT).
- Compressed air consumption per cylinder: 150 nl/min at 6 bar.
- The total consumption of the compressor station to provide the system: 15 kWh per unit of air power.
- Annual electricity costs for pneumatic drives: approximately UAH 216,000 per unit.
After switching to electromechanical actuators, energy consumption is reduced by 75%, since the motor consumes energy only during movement. The annual saving is about 162,000 hryvnias only on energy carriers. In addition, we take into account the reduction of downtime due to the failure of pneumatic valves (savings on repairs - UAH 45,000/year). The total payback period of the project, taking into account the supply of equipment through UNITEC-D, is 14 months.
5. Step-by-step implementation plan
- Planning and audit stage: Measurement of real loads on the mechanism, calculation of force (in newtons) and movement speed.
- Design: Development of drawings of transitional plates for installation of electric motors and actuators on existing positions. Selection of protection components (for example, ABB MS325-25) for switching power circuits.
- Equipment delivery: Purchase of certified components through UNITEC-D GmbH.
- Installation in the stop window: Installation of mechanics and laying of cable routes on a scheduled day off (technological window 12-24 hours).
- Commissioning: Adjustment of frequency converters, calibration of end positions and integration into the existing PLC system.
6. Technical difficulties and ways to solve them
When replacing pneumatics with electricity, engineers face the problem of limited space in the engine room. Electric cylinders with stepper or servo motors often have a longer body length than their pneumatic counterparts. The solution to this problem is the use of parallel mounting kits with a belt drive, which reduces the overall length of the drive by 40%.
The second problem is protection against harmonic distortions and overloads in the 400V network. Installation of automatic motor protection switches with a thermomagnetic release guarantees protection of the equipment in case of jamming of the mechanism.
7. An example from practice (Case)
At a cement plant in central Ukraine, the system for opening the shutters of raw material bunkers was modernized. The old pneumatic system suffered from condensation in the winter, which led to jamming of the distributors.
- Before upgrade: MTBF was 3,500 hours, crashes occurred 3 times per month, performance loss was 4.5%.
- After modernization: IP67 electromechanical linear actuators were installed. MTBF increased to 25,000 hours. Emergency stops have been reduced to zero. Energy consumption was reduced by 68%.
8. Commissioning and commissioning
After the installation work is completed, tests are carried out in accordance with the standards of DSTU EN 60204-1 (safety of machines, electrical equipment of machines). Acceptance criteria include checking the insulation resistance of at least 1 MΩ, testing the emergency stop (E-stop) with a response time of less than 50 ms and checking the temperature regime of the motors under maximum load (the operating temperature should not exceed +65°C at an ambient +20°C).
9. Conclusion
Modernization of outdated pneumatic actuators to electric actuators is a necessary step to increase the profitability and reliability of an industrial enterprise.
