1. Problem Description and Area of Application
Discrepancies in temperature measurement in industrial processes of Ukrainian enterprises (petrochemicals, energy, machinery) lead to disruption of technological regimes, product defects and emergency shutdowns. The term "measurement discrepancy" refers to a deviation of the temperature value displayed on the process control system (DCS/PLC) from the actual technological parameter by more than the allowable error of the loop.
Application area: Temperature control contours of waste boilers, chemical synthesis reactors, hydraulic presses, extruders and lubrication systems of turbo aggregates.
Criticality classification:
- Critical: Deviation > 5.0 °C at temperatures above 300 °C in explosive hazardous areas (Ex) or boiler safety circuits (according to the rules of State Labor Inspection and EN 12952).

2. Safety Measures
ПОПЕРЕДЖЕННЯ БЕЗПЕКИ: Перед початком діагностики та обслуговування вимірювальних контурів виконайте процедуру Lockout/Tagout (LOTO). Усі роботи на технологічному обладнанні під тиском або з гарячими середовищами вимагають застосування повного комплекту ЗІЗ (термостійкі рукавиці, захисні окуляри з боковим захистом, спецодяг з вогнестійким просоченням за стандартом EN ISO 11612).
ELECTRICAL SAFETY: Check for absence of voltage on the converter terminals before removal. In explosive hazardous areas (Zone 1, Zone 2) it is prohibited to open terminal box covers under voltage without permission for hot/ignition-safe work (permit).
ENERGY PROCESS: Be cautious of residual pressure in the protective housings (termocontainers). Disassembly of the temperature transducer with unvented pressure leads to the release of hot steam or chemicals (bar, temperature above 100 °C).

5. Systematic Diagnostic Block Diagram
- Symptom A: Constant temperature indication shift (fixed error exceeding normal limits).
- Check the sensor type in the converter configuration.
- If it does not match (for example, Pt100 instead of Pt1000 or European curve α=0.00385 instead of American α=0.00392): Correct the converter configuration.
- If matches: Check the line resistance (for 2-wire Pt100 circuit).
- Check the sensor type in the converter configuration.
- Symptom B: Slow response to temperature change (thermal inertia).
- Check for the presence and condition of the thermal paste (or oil) in the protective sleeve.
- If the paste is dried out or missing: Clean the sleeve, apply high thermal conductivity silicone thermal paste (> 2.5 W/m·K).
- If the paste is in place: Check the sensor immersion depth (minimum 10-15 diameters of the sleeve to avoid heat dissipation through the walls).
- Check for the presence and condition of the thermal paste (or oil) in the protective sleeve.
- Symptom B: Jumps and chaotic fluctuations of indications (noise).
- Check the cable screen and grounding.
- If the screen is grounded at both ends: Eliminate the grounding loop, leave grounding only at the controller (DCS) side.
- If the screen is not grounded: Connect the screen to a special grounding terminal of the control cabinet.

7. Root Cause Analysis for Each Type of Fault
7.1. Influence of the line resistance for resistance temperature detectors (RTD)
Чому це відбувається: При використанні двопровідної схеми підключення датчиків Pt100 / Pt1000 опір мідних дротів кабелю сумується з опором самого платинового сенсора. Згідно зі стандартом ДСТУ EN 60751, зміна опору лінії на 1 Ом призводить до похибки вимірювання температури приблизно на +2.6 °C для Pt100. При зміні температури навколишнього середовища опір самого кабелю також змінюється (температурний коефіцієнт міді становить близько 0.4% на 1 °C).
Як підтвердити: Відключіть кабелі від клем перетворювача. Закоротіть жили на кінці біля датчика. Виміряйте загальний опір петлі за допомогою прецизійного мультиметра у режимі 4-дротового вимірювання опору (або моста). Якщо опір лінії перевищує 0.1 Ом для класів точності А, це джерело похибки.
Наслідки: Завищення показань температури в системі управління, що викликає передчасне спрацьовування захисту або зниження продуктивності агрегату через хибне обмеження режиму.
7.2. Errors in selection and connection of thermocouples (TC) and compensation cables
Чому це відбувається: Термопари (наприклад, тип K - Хромель-Алюмель) вимагають для передачі сигналу спеціальних компенсаційних (подовжувальних) кабелів з матеріалів, термо-ЕРФ яких аналогічна матеріалам термопари в діапазоні температур навколишнього середовища (стандарт ДСТУ EN 60584-3). Використання звичайного мідного кабелю призводить до утворення нових «холодних спаїв» у місцях підключення, які не контролюються внутрішньою компенсацією температури холодного спаю (CJC) перетворювача.
Як підтвердити: Виконайте перевірку за допомогою магніту (жилки термопарного кабелю часто мають специфічні магнітні властивості, відмінні від міді) або розберіть клемну коробку та перевірте поділ термо-ЕРФ за допомогою калібратора процесів.
Наслідки: Значне заниження або завищення показань (на десятки градусів), що повністю дезорієнтує оператора та може призвести до аварії обладнання.
7.3. Thermal Inertia through Air Gaps in Protective Housings
Чому це відбувається: Термоперетворювачі встановлюються у захисні гільзи (термокишені) для захисту від агресивного середовища та тиску. Якщо зовнішній діаметр зонда (наприклад, 6 мм або 8 мм) менший за внутрішній діаметр гільзи, або якщо термопаста вигоріла / вимилась, між стінкою гільзи та зондом утворюється повітряний шар. Повітря є поганим провідником тепла (теплопровідність біля 0.026 Вт/м·К), що збільшує час реакції датчика ($ au_{90}$) з кількох секунд до кількох хвилин.
How to confirm: Use a thermal imager to assess the temperature gradient on the protective sleeve tail relative to the pipeline, or compare the response time of the standard sensor with a star test reference sensor installed in parallel.
Наслідки: Запізніла реакція на температурні перехідні процеси у технологічному контурі, що викликає перегрів або переохолодження обладнання під час пуску та зміни навантаження.
7.4. Configuration Errors and Electromagnetic Interferences (EMC) in 4-20 mA Current Loops
Why is this happening: Incorrectly set lower and upper range limits (LRV / URV) in the smart (HART) transmitter. For example, the scale is set to 0-200 °C, but a sensor rated for 0-400 °C is connected instead. In addition, routing the signal cable in the same tray with the frequency converter power cables generates interference that shifts the result of the digital-to-analog conversion.
How to confirm: Read the converter configuration using a HART modem and configuration software (for example, PACTware or AMS Device Manager). Check the noise level at the converter terminals using an oscilloscope.

8. Step-by-step troubleshooting procedures
Procedure 1: Transition from 2-wire to 3- or 4-wire connection scheme for RTD
- Perform LOTO: disconnect the power supply to the automation layer and the measuring transducer.
- Remove the old 2-core cable from the sensor to the terminal box (or use the available spare cores of the multi-core cable).
- Lay screened cable with a minimum conductor cross-section of 1.0 mm² (for example, LiYCY-SB).
- Connect the wires according to the 4-wire scheme (or 3-wire scheme, if the converter does not support 4 wires) as per the diagram on the converter housing: two wires to the sensor terminals, two compensation wires for measuring line resistance.
- Reconfigure the converter using a HART communicator or software, setting the parameter "Connection Type: 4-wire".
- Turn on the power, apply a test signal from the calibrator and check the zero and full scale. Deviation must be less than ±0.1 °C.
Procedure 2: Elimination of Thermal Inertia and Filling of the Sleeve
- Perform LOTO on the technological line. Ensure that the pressure in the pipeline is 0 bar and the temperature has dropped below +40 °C.
- Loosen the fastening screws and carefully remove the thermocouple from the protective sheath.
- Using a long brush and solvent (acetone or technical alcohol), thoroughly clean the inner surface of the protective sleeve from residues of old thermal paste, rust and scale. Dry with compressed air.
- Check the internal diameter of the sleeve and the external diameter of the probe. The gap should not exceed 0.3 - 0.5 mm.
- Apply a silicone thermal paste with high thermal conductivity (for example, silicone compound KPT-8 or equivalents with thermal conductivity > 2.5 W/m·K) on the sensor rod and inside the housing (approximately 2-3 ml).
- Slowly immerse the sensor into the housing, avoiding the formation of air pockets, and tighten the threaded or flanged connection with the torque recommended by the manufacturer (for M20x1.5 threading, typically 15-20 Nm).
- Perform a dynamic response check: compare the time to reach steady-state value after heating start with the passport values $ \tau_{0.5} $ and $ \tau_{0.9} $.
Procedure 3: Elimination of electromagnetic interference in current circuits
- Check the integrity and connection of the signal cable screen. The screen must be connected to the grounding terminal only on one side — in the control cabinet (DCS/PLC). On the sensor side, the screen is insulated with a heat-shrink tube and is not connected to the housing of the terminal box (to prevent the formation of grounding loops).
- If the cable is laid in the same cable tray with the power cable of the frequency converter (AC VFD), move the signal cable to a separate grounded metal conduit or at a distance of no less than 300 mm from the power lines.
- Install an analog filter in the 4-20 mA loop or check the damping parameters (damping time) in the measuring transducer (set the filtering time to 1 - 5 seconds).
- Check the stability of the loop supply voltage (24 V DC ± 2%). Ripple on the power supply block should not exceed 50 mV.
